End-of-Line Automation: Unlocking Hidden Costs with Low-Maintenance Engineering Solutions

End-of-Line Automation:

End-of-line operations, including packaging, palletizing and automated storage and retrieval systems (AS/RS), operate under continuous dynamic movement. Robotic arms repeatedly rotate, AS/RS cranes travel vertically, and packaging mechanisms run at high cycle speeds. This intense activity accelerates component wear, while a failure in a critical component can trigger Unplanned Downtime, resulting in lost production, technician labour and maintenance costs.

Automation systems should therefore be evaluated beyond their initial purchase price. Total Cost of Ownership (TCO) includes maintenance, lubricants, labour, component replacement and downtime throughout the system’s operating life. Replacing components too early can create unnecessary expenditure, while running them until failure increases the risk of unexpected production stoppages.

Motion Plastics, particularly Dry-Running Plastic Bearings, offer an engineering approach to reducing these maintenance requirements. Designed to operate without external oil or grease, these bearings incorporate solid lubricants within the material to reduce friction and wear. The absence of external lubrication can also reduce dust and debris accumulation, while corrosion resistance makes them suitable for environments exposed to moisture and cleaning chemicals.

Another important factor is Service Life Calculation. By considering operating parameters such as load, speed and temperature, engineers can estimate bearing life and establish more appropriate replacement intervals. This helps reduce premature replacement while lowering the risk of unexpected component failure.

Although bearings may represent only a small part of an end-of-line system, their performance can directly affect equipment availability and operating costs. Designing for durability, predictable service life and reduced maintenance from the beginning can therefore strengthen the overall TCO strategy — helping manufacturers minimise downtime, improve equipment reliability and control long-term production costs.
